Bullet bitten, split it open again.
Had a good dig around the base of the gear shaft, as far as I can tell this is the running face of the thrust surface,
but no washer ('thanks' previous person who worked on this...)
Did full measurement procedure, need a 1.6mm, no stock in Perth. $33.42 from the dealer, and wait a week due to new year etc...

I am really pleased you checked!
Please give me the inner/outer diameter of the washer.

Sure, once it arrives I will measure it up and update with the details.

Any thoughts how the setup might have reacted to the highly excessive clearances, for who knows how long?

It is hard to reach a conclusion?
The transfer drive gear floats in the rear output end of the Centre Diff and is retained in the captive bearing of the end housing?
The thrust from the helical transfer gears, in the forward vehicle motion direction, appears to load the transfer drive gear against side captive bearing mentioned above.
The front of the 5MT Centre Diff has the large diameter ball bearing supporting the centre diff in the gearbox case.

So, with that analysis, it would allow the centre diff to have excessive fore-aft movement that could wear splines of which there are three on teh centre diff.
(1) Input to the centre diff from gearbox
(2) Output from Centre Diff to Front Wheelset
(3) Output from centre Diff to Rear Wheelset
