So - after almost 3 years with this setup, and countless diagnosis, fixes, changes and attempts at tracking this pre turbo exhaust leak / lean spike / slow spool / stuttering at transition from vacuum to boost - I have found the problem.
This is after no less than 10 times removing and refitting the turbo, headers, gaskets, wastegate, etc etc.
I have literally changed all the following multiple times:
Headers
Welded uppipe
3 bolt gasket (have used 5 different gaskets including 3 x grimmspeed 7 later mls gasket)
Header to manifold gaskets (3 sets)
Subaru turbo flange gaskets (3 sets)
Welded the slip joints, welded the egt bung up
Wrapped the headers
Machined all surfaces on 2 different sets of headers
Changing turbo housings
And several other things I can't even remember now
Yesterday I had the 3 bolt uppipe flange replaced with a stainless, stepper v band. At the same time, I also had the Subaru flange at the top of the uppipe changed to a v band (with corresponding v band on bottom of twist mount adapter).
I'm happy to say this has eliminated 70% of the pre turbo boost leak and made the car MUCH more enjoyable to drive on the street.
However - it still has the flutter / exhaust rattle on transition from vacuum to boost. Its less of an impact now thanks to fixing all other preturbo exhaust leaks, but its there nonetheless, and still annoying me and affecting my ability to build boost on the brakes unless the headers / turbo are very hot.
Good news is rwe have now isolated the slight boost leak to the tial mvs. A google search will show you that the tial mvs wastegates are designed to leak from factory. Ordinarily this wouldn't be a problem, however for my car it is for two reasons;
1. Relatively medium sized turbo for a 2 litre with very long header piping (thanks Subaru for the f you)
2. Maf setup with large fmic to throttle body intake piping, meaning any slight vacuum leak out the exhaust is causing issues.
I also have a suspicion the fire-ring in this particular wastegate is not sealing 100%. I will first change the fire ring to a nee one to isolate it, then will change springs in case the springs are duds.
The car has been making this sound / exhibiting this behavior since the first day I've had this turbo / wastegate setup on. I remember driving out of g88 and hearing the sound before the car was even tuned. When I came back and told Michael he too (like me) believed it must be something hitting the gearbox or xmember / swaybar. Ie - a physical rattle.
This has since been proven false, and now the final thing to change is the wastegate to verify.
In saying that, I am alot happier to drive it on the street than ever before after fixing the uppipe leaks.
Will keep this thread updated with outcomes.
